Hello, paradox1995.
If you want to go with real metal, you may be able to find aluminum at the right thickness at a supply / home improvement store. I'm not an expert but my friends are into this kind of creative / model-kit building / art stuff & they always seem to find the right kind of material (or a good, close substitute) for what they want to do.
Since aluminum is malleable but strong, bending the material into the shape you desire shouldn't be difficult.
If you are willing to substitute the metal with something else, paper mache might work. [Old fashioned paper mache or a pre-made just-add-water mix could work either way.] It's just a matter of finding the right shape to mache over.
I hope these ideas help out, even if just a little.
Good luck on your costume.
I hope you'll post pictures of yourself in it when you're done!
Best wishes, Kamakura

Thanks for the reply kamakura. I have made a couple prototypes ... one out of very thick cardstock.. and one out of a black sheet of hobby foam (simular to a placemat). The problem is they are both sort of "flimsy" I was planning to faux paint the visor to resemble metal...not sure yet. I noticed the pic of the snake eyes on here, anyone know what he made his visor out of? Thanks, Dan

I already emailed you earlier today about that. Didn't it come through your email?
